Every ASME U-stamped pressure vessel undergoes a hydrostatic test at the fabricator's shop before dispatch. The test applies a liquid (almost always water) at a pressure higher than the vessel's Maximum Allowable Working Pressure (MAWP) to prove structural integrity of welds and base metal. The Authorized Inspector (AI) witnesses the test and signs the Manufacturer's Data Report (Form U-1) only after satisfactory completion.
Test Pressure Calculation
For ASME Section VIII Division 1 vessels, the standard hydrostatic test pressure is:
Never witness a pneumatic test without proper safety barricades and personnel exclusion zones. Stored energy in compressed gas is far more dangerous than hydrostatic test water if a failure occurs.
- Pt = 1.3 × MAWP × (S_test / S_design) — where S_test is the allowable stress of the material at test temperature and S_design is the allowable stress at design temperature.
- When test and design temperatures are the same, this simplifies to Pt = 1.3 × MAWP.
- Pneumatic test (gas instead of liquid) is permitted only when hydrostatic test is impractical — at 1.1 × MAWP with stringent safety precautions.
Test Procedure Steps
- Fill vessel completely with water — air pockets cause local overstress during pressurisation.
- Pressurise gradually to 50% of test pressure; hold and inspect for leaks.
- Increase to 100% test pressure; hold for minimum 30 minutes (ASME minimum; many specs require 1 hour).
- Reduce to MAWP; inspect all welds, nozzles, and flanges for leakage at MAWP.
- Visual examination of all pressure-boundary welds — no leakage permitted.
- Drain, dry (if required for internal lining or stainless steel to prevent chloride stress corrosion from test water), and prepare for dispatch.
Documentation to Receive
After successful hydrostatic test, you should receive: test pressure and duration recorded on Form U-1, AI signature on Form U-1, test gauge calibration certificate (gauges must be calibrated and range appropriate — typically 1.5× to 4× test pressure), and photographs of nameplate and test setup if specified in your purchase order.
